We begin with sketches, CAD designs, or client-provided blueprints. Our designers and artisans work together to create prototypes, refine dimensions, tolerances, and functional aesthetics. At this stage, material selection (horn grade, bone thickness) is matched to the design constraints.
Horn parts (sheets, plates) are softened through controlled heating or boiling, then flattened or molded.
Bone is cut and carved into manageable blanks (sheets, rods, plates) using CNC or manual saws.
Using band saws, laser cutters, or fine blades, we cut the pre‑processed horn or bone into rough shapes. The edges are trimmed and rough outlines are established.
Artisans use chisels, burins, engraving tools, and hand carving instruments to carve details, reliefs, motifs, or inlay grooves. For inlay work, both horn & bone pieces are cut in fine sizes and fitted into base materials (wood, resin, metal as required).
We sand progressively with finer grit papers and abrasives to eliminate roughness, transition edges, and prepare surfaces for polishing. In cases of layered horn (laminated pieces), intermediate bonding is performed before final finishing.
Horn: Polished to a high-gloss or semi-matte finish using buffing wheels, polishing compounds, and hand tools. The natural patterns (stripes, streaks) emerge under proper polishing.
Bone: After sanding, bone is sometimes treated or bleached lightly, then polished to a smooth, ivory-like luster.
Coatings: For certain products, we apply a protective clear coat or resin sealer (non-toxic) to enhance durability and water resistance.
Multiple components (bones + horn + metal or wood) are assembled, glued, fastened, or mounted according to the design. Each finished item undergoes strict QA checks: dimensional accuracy, surface finish, structural integrity, aesthetic consistency.
Before packaging, every item is inspected for defects, cleaned, and buffered. We package for export with shock-resistant materials and labeling that ensures safe transit to global clients.
While many steps remain artisan-driven, we increasingly incorporate advanced tools—laser cutters, precision CNC, digital measurement systems—for repeatability, reduced waste, and higher throughput. But the soul of our products remains in the hands and eyes of our craftsmen at HornImpex.
